Modern Packaging Increasingly Depends on Vision, Adept Robotics

Modern Packaging Increasingly Depends on Vision, Adept Robotics

For decades, the quality of product packaging has grown in importance. Today, the packaging can be nearly as important to customer satisfaction and supply chain management – and therefore profitability – as the product itself.

Consider the complexity of modern consumer packaged goods, from iPads to cosmetics. Then there are the track-and-trace requirements of the pharmaceutical industry. Not only do governmental regulations around the world require drugs and medical devices to be tracked from raw materials through final unit Courtesy of Adept Technology, Inc.sales, these products are regularly manufactured in one location and packaged in another. To meet regulatory requirements, track-and-trace programs need to be very robust to track a wide variety of product types that often appear very similar across multiple manufacturing and packaging facilities. Food processing also is coming under greater regulatory pressure to adopt automation to achieve new track-and-trace, consistency, and cleanliness standards.

Combine regulatory requirements with the needs of modern manufacturing and processing lines that increasingly handle a wider variety of products – each with their own special processing requirements – and the drive in packaging to greater automation, and specifically vision-guided automation, doesn’t just make sense…but dollars, euros, and yuan as well.

Flexible Packaging Drives Markets

“Adept Robotics has been in robotic packaging from the beginning,” explains Mark Noschang, Manager of Applications Engineering at robot manufacturer Adept Technology, Inc. (Pleasanton, California). “We brought the first SCARA-style robot to the market, and a year later we introduced vision guidance of robots Courtesy of Adept Technology, Inc.to the market. During the past few years, we’ve reaffirmed our participation in the packaging market, especially with the addition of new gripping technologies and robot platforms like the high-speed Quattro. Today, we serve both primary and secondary packaging applications, and we’ve also seen a big demand in food packaging as well.” Primary packaging refers to bottles and vials and blister packs, while secondary packaging is the carton or end-of-line packaging.

According to Noschang, packagers – particularly those in the food and other seasonal industries – are moving toward robotic packaging and away from discrete packaging machines due to robotics’ traditional strengths, as well as the increasing need for flexible manufacturing lines.

“Discrete or hard automation systems work great if you’re going to pick up a product from the same position every time, move it another location every time, and not change anything for years,” Noschang adds. “But I haven’t seen an application like that for a long time. Today, a chicken breast processor often uses different packaging for different customers. For example, Wal-Mart may tell the supplier you have this amount of shelf and refrigeration space for your product, but Target will have a different space requirement. So the food processor has to adapt to different customer needs, and hard-tool solutions make that a difficult proposition. With robotic automation, you simply switch to a different program, switch the line, and you’re running – regardless of whether you’re putting 10 waffles in a box for this customer or 24 waffles in a box for another customer. And when you add machine vision, you can verify whether the waffle is burned or has chocolate chips, ensuring that the correct product goes into the right package.”

Machine vision System is the final piece of the puzzle. Vision allows the robot to account for variations in part presentation while providing additional value to the customer by adding inspection tasks. A recent example for multi-inspection packaging solutions that use vision comes from LEONI Vision Solutions (Lake Orion, Michigan). LEONI developed a two-step inspection process that could identify cracks and bubbles in both clear portions and opaque areas on painted glass bottles while checking barcodes and labels at the same time. The solution eliminated the need for multiple manual inspectors while providing more consistent results.

Easing Labor Shortages While Improving Quality
In seasonal markets, such as various agricultural products, vision-guided robotics are helping to solve shortages of qualified workers while improving quality. “Seasonal industries have a hard time making sure they have enough labor during crunch times,” Noschang explains. “On top of fluctuating demand throughout the year, these operations often have a lot of turnover among employees, which makes training less cost-effective. You program a robot once and it remembers from one season to the next. It won’t scratch its nose or violate any of the signs you see all along the walls of food processing plants, and it doesn’t require training every year. Moving to a robot automation solution also allows these companies to choose their best workers and move them into line maintenance and other higher paying jobs, which is good for the employer and the employee.”

Today, manufacturing industries are in the middle of an important change as product mixes and the need to respond to individual markets and customers argues against centralizing manufacturing and packaging in low-cost labor markets. Automation is a critical component to bringing manufacturing back to developed countries and markets where overhead costs are higher and customers demand higher product customization. This trend is likely to continue indefinitely. Manufacturers that can quickly respond to local market needs with flexible production and packaging lines will gain an important competitive edge in today’s fast-changing marketplace.

MVTec Machine Vision Software New Market: Medical Sector

Many key industries for machine vision software highly depend on the local and global economic outlook. Good news is: There are markets out there which do not depend on the overall economy so much. If you gather a good share of your customer base in these markets, it helps to make your business more stable and robust. One of the markets clearly independent from the overall economy is medical.

HALCON machine vision software is already used in Pharmaceutical Industries, for example during the production and packaging of drugs. It is also used in track and trace applications and counterfeit detection for pharmaceutical products. The latter still offers a huge business opportunity, but it is all about timing. Track and trace is typically implemented by governments, but opposed by Pharmaceutical companies. Thus, entering this market requires intimate knowledge of the political and legal system as well as good contacts to Pharma companies.

However, there are more opportunities in the medical sector. For example, the structure of medical laboratories is rapidly changing in developed countries. While physicians used to have their own lab for blood and cell analysis, this is typically outsourced to bigger companies who specialize of analytics only. These companies are facing price pressure and competition and choose to cope with these challenges by increasing the level of automation.

Thus, they require automatic systems and machine vision software for analysis of blood and cell cultures as well as detection of foreign parts in samples. The tasks are actually quite similar to what we all know from traditional machine vision industries, but still much more challenging. The reason is that all the materials in this application area are natural. The amount of variation in images requires a powerful and versatile image processing library, a perfect match for HALCON Machine Vision Software.

We expect that this application area can become a high volume market in the next years. So please keep your eyes open and get back to us if you see opportunities in your territory.

Incorporating the CMOS Is CMV20000 image, these Spark Series cameras offer full frame resolution of 5120 x 3840 pixels with a dual Camera Link interface capable of supporting multiple data rates in Base, Medium, or Full configurations. Power can be supplied through the Camera Link connectors using a dual-channel-powered frame grabber, or can be provided via the separate 12-pin connector.

The SP-20000M-PMCL (monochrome) and SP-20000C-PMCL (color) leverage CMOSIS' 8-transistor (8T) pixel architecture to implement true correlated double sampling (CDS) for outstanding image quality with the highest degree of pixel uniformity.

An industry-leading 1:50000 parasitic light sensitivity ratio minimizes global shutter leakage for clean images with sharp contrast. Additional in-camera correction routines have been included to provide significant reductions in pattern noise over previous generations of CMOS cameras.

The combination of speed and resolution makes the SP-20000 ideal for examining flat panel displays, printed circuit boards, and many other applications where detailed inspections are required across a wide area.

In addition, the cameras are well-suited to persistent surveillance, border security, aerial mapping, and other outdoor applications, thanks to such features as automatic level control (ALC) linking shutter and gain for best exposures under changing light conditions, a built-in dual-slope high dynamic range mode for high contrast imaging situations (monochrome models only), and an extended operating range of -45°C to +70°C, enabling the cameras to handle a variety of harsh temperature environments.

The SP-20000 has user-defined single and multiple region-of-interest (ROI) capabilities providing image capture flexibility with higher frame rates. Monochrome models include horizontal and vertical binning for increased sensitivity. All models support horizontal and vertical mirroring.

The SP-20000M-PMCL and SP-20000C-PMCL accepts standard F-mount lenses. Overall dimensions are 62 x 62 x 84.5 mm (HxWxL).

Over the next few months, JAI plans to release SP-20000 models with dual CoaXPress and USB3 Vision interfaces.

The SP-20000 has drawn considerable interest for a range of applications including:

  •     Electronics inspection (PCB and flat panel displays)
  • Aerial mapping
  • Industrial metrology
  • High-end surveillance and border security
  • Wafer and solar cell inspection

and more...

Its combination of high bandwidth performance and high image quality has opened up a range of new possibilities for designers of machine vision systems.

Industrial Cameras India - Spark -5000M-PMCL

Ultra-fast 5-megapixel Spark camera

JAI has introduced the Spark SP-5000M-PMCL and Spark SP-5000C-PMCL, a pair of new 5-megapixel industrial cameras in JAI’s high performance Spark Series. The cameras feature a Mini Camera Link interface and can provide full resolution output at up to 134 frames per second for 8-bit monochrome or raw Bayer images, or 120 frames per second for 10-bit images. 12-bit output is also supported at up to 61 fps.

Driving this high performance output is a new 2560 x 2048 pixel CMOS imager initially available exclusively from JAI. The SP-5000 cameras take advantage of a mixture of on-chip and in-camera capabilities to deliver a rare combination of ultra-fast output and high image quality.

For example, the SP-5000’s imager features an auto-scaling front end function that uses the full well capacity even in lower light conditions to more accurately quantize noise and improve dynamic range. On the color model (SP-5000C-PMCL), an on-chip 4-channel analog gain control is provided to allow individual adjustment of R, G1, G2, and B information for better white balancing with reduced noise.

JAI has added in-camera pattern correction algorithms to provide lower noise and better low-light performance than with standard on-chip pattern correction alone. Also included is JAI’s Auto Level Control (ALC) that combines auto gain, auto shutter, and auto iris capabilities in an integrated function to let users optimize their auto exposure control for lowest noise, fastest shutter, or other priorities.

The cameras are equipped with an auxiliary lens control circuit that supports P-iris control, as well as  programmable 3-axis control of  motorized zoom lenses or other analog accessories.

The dual Mini Camera Link interface can be configured to support different data rate requirements using Base, Medium or Full configurations. Power can also be supplied through the Camera Link connectors using a dual-channel-powered frame grabber, or can be provided via the separate 12-pin connector.

The combination of speed and resolution makes the SP-5000-PMCL cameras ideal for high-speed production line inspection, as well as process monitoring and event capture. ROI and binning capabilities, available for both monochrome and color models, provide added flexibility for utilizing both the high frame rate and pixel resolution of the camera.

Outdoor applications benefit from the cameras’ automatic level control (ALC) capabilities, built-in high dynamic range mode (monochrome), and extended temperature rating enabling the camera to operate in  conditions ranging from -45°C to +70°C.
